Automation Software offers distributed control functions

Latest Version of Opto 22's Automation Software Suite Offers New Distributed Control Functions and Support for Newly Released SNAP PACs, Brains, and I/O

Opto 22, a developer and manufacturer of hardware and software for industrial automation, remote monitoring, and data acquisition projects, has announced the release of PAC Project(TM) version 8.1, the company's flagship automation software suite that includes control programming, HMI development, OPC connectivity, and enterprise database integration. This latest version features new distributed control functions and support for several new hardware offerings.

The new PAC Project 8.1-part of Opto 22's SNAP PAC System-is unique among PAC-based control systems because it offers an architecture where control functions like analog scaling, digital counting, and PID loop control are distributed to local I/O processors. This architecture simplifies programming, increases control system performance, and reduces single points of failure, while helping control system designers address the needs of modern automation applications. The new functions add to the already extensive list of distributed I/O commands within PAC Control(TM)-the control programming component of PAC Project-in an architecture that offers the features and functionality of a traditional Distributed Control System (DCS) at a fraction of the cost and complexity.

New functions for PAC Project 8.1's PAC Control include:
- Frequency measurement-for determining the frequency of digital states and often used to read the speed of rotating machinery, velocity encoders, etc.
- Period measurement- for determining how long a digital point remains on or off, which is useful for measuring the period of a slow shaft rotation, for example.
- Analog totalization-for sampling and totaling analog input readings at predetermined intervals; frequently used to record flow totals in pipelines.
- Digital totalization-for determining the total on-time or off-time of a digital input; commonly used to record machinery on-time for maintenance purposes.

These functions augment existing SNAP PAC System distributed I/O functions such as digital counting, latching, analog clamping, alarming, event reactions, pulse and waveform generation, and analog ramping. Moreover, all of these commands execute at the I/O brain level-off-loading these time-sensitive tasks from the programmable automation controller (PAC) and significantly reducing I/O network traffic.

All control functions are defined, configured, and implemented using intuitive, form-based dialog boxes within PAC Control's integrated development environment (IDE), and then distributed to corresponding I/O brains automatically during program download.

PAC Project 8.1 also offers significant upgrades to the included HMI development and runtime portion-PAC Display.
- A new security feature provides user login and logout for capturing operator actions during runtime (an important consideration for companies that must comply with U.S. FDA 21 CFR Part 11 guidelines).
- New runtime features reveal the origins of controller and I/O data, improving development and commissioning of new HMI screens.
- New multimedia alarming capabilities associate and play unique sound files with individual alarm notifications and acknowledgements.
- Support for 64-bit integer tables allows the exchange of large data arrays with the PAC controller.

PAC Project 8.1 also supports Opto 22's latest control hardware: new SNAP PAC Serial I/O brains (the SNAP-PAC-SB1 and SNAP-PAC-SB2); a new standalone programmable automation controller (SNAP-PAC-S2); and new 8-channel analog input modules (SNAP-AIV-8, SNAP-AIMA-8, and SNAP-AICTD-8). Details of these recent hardware releases are covered separately.

Also new is support for concurrent serial and Ethernet I/O networking. All PAC Project commands and functions apply equally to SNAP PAC Serial and SNAP PAC Ethernet I/O brains, reducing system design and development time. For example, a single motor control routine or HMI screen can be developed using either serial- or Ethernet-based I/O, eliminating the need to choose a network before application development begins.

PAC Project 8.1's affordability and multitude of features make the software suite a powerful, easy to use, and economical choice for customers looking to design control, monitoring, data acquisition, and other industrial applications that require discrete control, sequential control, batch and continuous control, motion control, third-party device communications, PID loop control, and more.

PAC Project Basic is free for download or with purchase of any SNAP PAC controller. It includes control programming, configuration, and human-machine interface (HMI) development tools, backed by free training and free product support. PAC Project 8.1 Professional is available at a list price of $999 USD and adds features and functionality for Opto 22 legacy hardware, plus an OPC server and the ability to exchange data with enterprise databases.

The individual PAC Project Professional software components, PAC Control Professional, PAC Display Professional, OptoOPCServer, and OptoDataLink, are also available separately at a list price of $399 USD each.

About PAC Project
The full roster of PAC Project components:
- PAC Control-an intuitive flowchart and scripting control programming software for developing control strategies that run on SNAP PAC controllers, and ideal for sequential control, batch and process control, motion control, complex math, conditional branching, string handling, subroutines, PID loop control, and more.
- PAC Display-a Microsoft® Windows®-based human-machine interface (HMI) development application used to create graphical interfaces that mimic a process. Support for alarm management, recipe handling, operator logging, real-time and historical trending, multimedia, and unlimited tags puts PAC Display on par with competing HMI development applications costing thousands of dollars more per seat.
- PAC Manager-a configuration and maintenance tool used to inspect and view control strategy variables and I/O data in real time.
- OptoOPCServer(TM) (included with PAC Project Professional or available separately)-an OLE for Process Control (OPC) 2.0-compliant server used to consolidate and publish SNAP PAC System data to OPC-aware clients, including third-party HMIs such as Wonderware's InTouch®, Intellution's iFix®, and Iconic's Genesis®.

Wire Payout Drum minimizes welding quality defects

To increase precision and improve quality on automatic and robotic welding applications using metal cored wire, Hobart Brothers offers its eXacto-Pak(TM) Precision Payout Drum. The eXacto-Pak, also called X-Pak, pays out accurately to maintain the highest of weld quality by ensuring that wire stays consistently focused in the center of the joint. Available in 400 and 600 lb. drums, the X-Pak is specifically designed for high-volume production using .045- to 1/16-in. diameter wire. In addition to providing precision pay out, the X-Pak also protects wire from dirt and dust to promote contaminant-free welds.

Straighter Wire, Better Welds
The X-Pak essentially eliminates quality defects attributed to wire wander, including undercut and lack of sidewall fusion, while also improving wire feedability. To provide better weld joint tracking by ensuring that the arc is consistently focused in the center of the weld joint, X-Pak pays out wire in a straight and reliable pattern. Keith Packard, tubular wire product manager, Hobart Brothers, cites the drum's special design for providing such benefits. "In robotics or automated welding, any system is going to be limited in its ability to track the weld joint. With the X-Pak's design, the wire comes out so precisely and hits the same spot each time, so you don't have to be concerned with whether you are going to have an accurate weld placement. You will."

To prove that point, Hobart Brothers conducted a "Wire Straightness Shoot Test," in which a MIG gun was held six inches away from a sheet of dense grid graph paper and wire was fed through the gun until it punctured the paper. The procedure was repeated multiple times, resulting in only a 15mm wire deviation when using the X-Pak and a 75mm wire deviation when using a competitive drum. With these results, Hobart Brothers shows the X-Pak's reliability and accuracy, while making certain that users will receive the highest quality payout drum possible.

Improved Productivity
Along with providing precision wire feed and superior weld tracking capabilities, X-Pak improves productivity by reducing the amount of downtime needed to change liner and contact tips due to excessive wear. Packard explains, "The X-Pak creates less cast to the wire as it feeds out, so there is significantly less friction on the welding components. This is going to save time and money with any welding system, not just in terms of parts, but also labor." By lessening the amount of quality defects, the X-Pak further reduces the need for rework and increases a welding system's overall throughput time.

PFH Parallel Gripper

a new size for its long-stroke 2-finger parallel gripper series PFH. With a total finger stroke of 300mm (11.8"), the new size 150 of the PFH parallel gripper family is especially designed for handling large and heavy components. Besides its high grip force of 2,200N (500lbf.), the PFH also stands out with fast finger opening and closing times of less than one second.

The pneumatic drive of the gripper, consisting of a dual-piston system, is synchronized by a rack and pinion. The drive produces a gripping force of 2,200N (500lbf.), which is applied uniformly ensuring the precise handling of a most varied array of workpieces. In addition, the low internal friction makes the gripper highly efficient, while simultaneously minimizing wear. All guide and drive elements of the gripper are protected against the ingress of coarse contaminants by a stable, three-layered sheet steel/roller belt cover.

Considering the dimensions and the size of the stroke of the PFH 150, its closing and opening times of around 0.8 seconds are extremely fast. This is possible due to end position damping, which also ensures a quiet return to the end position. The air supply can also be connected without hoses, and the PFH 150 can be flexibly attached on two sides in three screw directions.

From June 12 to 16 in Hall 15 at booth G14, get a comprehensive overview of the rapid developments in the area of casting process simulation. The company's multilingual casting team, representing Asia, Europe, and North and South America, will present the new ProCAST and QuikCAST solutions during meetings dedicated to your needs. For almost two decades, GIFA has been recognized as the most important casting trade show in the world, and ESI Group has presented its casting simulation solutions there since 1989.

The users of ESI Group casting solutions benefit from the multi-facetted range of products and solutions (advanced CFD, composites and plastics, crash impact and safety, stamping, vibro-acoustic, welding, etc.). A major focus during this GIFA edition will be on the link (inter-relationships) between cast-part properties and their usage in final assemblies under real conditions. For that purpose ESI Group has developed a new open collaborative engineering environment allowing process customization and automation.

The ProCAST solution includes automatic mesh generation, thermal analysis with radiation effects, flow analysis for mold-filling, fully coupled thermal, flow, and stress analysis, and advanced metallurgical options. This software provides state-of-the-art simulation capabilities to the casting industry allowing complex processes to be simulated and provides foundries with the capability to test more mold designs in less time. In 2006, the ProCAST solution received the European Technology Leadership of the Year Award from Frost & Sullivan.

QuikCAST, the fast and efficient solution for casting process evaluation, is a streamlined and user-friendly casting simulation tool which provides a complete industrial solution to foundries and delivers realistic predictions at each step of the casting process. Based on robust solvers and efficient self-correction features, this technology yields comprehensive and realistic results with high mesh independence.

"Almost 20 years ago we had to explain the purpose of our work and even CAD software was in its infancy," says Marco Gremaud, ESI Casting Solutions product manager. Ten years later, towards the end of the 20th century, simulation was well understood but user requirements shifted the focus towards validating the numerical results with experimental work. Today the main challenges are found in the integration of simulation results within the global product life cycle and the capability to rapidly predict better results with additional specific casting functionalities in a friendly user environment. In fact this is exactly what ESI Group casting solutions propose because of its fast developments, strategic acquisitions, and rapid expansion all over the world. As the casting simulation veterans of the GIFA foundry trade show, we will be honored to welcome you in our booth in 2007 to show our recent developments and to explain our strategy," he explains.

Efficiency for Small Bottle Blow Molding

As production requirements for a single type package can reach 100, 200, or even 400 million containers per year, processors are looking for the best, least complex, and the most economical machinery that can handle these extreme production rates.

Some blow molding machinery manufacturers have begun promoting tandem blow, the process of blow molding two bottles per parison that have been configured in a neck-to-neck or base- to-base arrangement in the mold. Their rationale is not necessarily that this technique produces better bottles, but that it is the only way to increase output without incurring the additional cost of multiple machines.

However, producing two identical bottles in tandem blow process is a problematic challenge, especially with free falling parisons typically used by shuttle and reciprocating blow molding machines.

Why?

Because the parison shape is never identical from the top to bottom in the mold and achieving an identical material distribution in the top and bottom containers can be next to impossible. Additional variation is added by trying to balance and set up four, six, eight or more parisons to be identical. Even with wheel machines the physical variations in bottles blown in tandem process can never be totally eliminated.

Innovative Processing Equipment Manufacturers Are Developing Technology To Solve The Challenges Of High Speed Small Container Blow Molding:

Wilmington Machinery, Wilmington, North Carolina, is one example of an experienced blow molding processing system manufacturer that has turned its attention to overcoming challenges in blow molding small containers at high speeds.

Wilmington Machinery has designed a new system for producing small bottles that utilize a single parison and individual cavities, instead of tandem, in order to produce the highest quality bottles with the least variation in material distribution bottle-to-bottle, and with the smallest weight variation.

The result?

Processing speed, efficiency --- plus cost savings to the customer.

Wilmington Machinery's focus is on very high output applications requiring a minimum of 250,000 bottles per day or 75 million per year. As its prime objective, the company aimed to eliminate the problems associated with high speed bottle handling and to make their new system extremely simple to set up, operate and maintain.

The result is the Wilmington High Speed Small Bottle (SB) rotary blow molding wheel system. The Wilmington SB process blow molds small bottles in a single cavity mold and uses a proprietary method of guiding the containers from under the blow molder through the trimmer at extremely high speeds with maximum efficiency. The Wilmington SB system's success is made possible by miniaturization of Wilmington's proven mechanical clamping systems --- a technology originally perfected in their larger wheel machines --- combined with a proven technique for accurately positioning the clamps and molds relative to each other.

The Wilmington SB Series is designed specifically for high speed, high volume single serve dairy, food, juice and liquid yogurt applications for containers 200 to 500 ml. A smaller clamp has been added to handle bottles sizes as small as 80 ml. These machines are economical, extremely simple and can be built with up to 60 cavities at speeds up to 30,000 bottles per hour depending upon the container. Like their larger machines, the extrusion rates and layer configuration can be designed to match any application such as white-black-white or barrier bottles.

The Results:

Technical breakthroughs such as Wilmington Machinery's High Speed Small Bottle Series now gives processors the ability to blow each bottle in individual molds while totally eliminating the need for high maintenance bottle knockout systems, complicated bottle takeout devices and cut off knives or shear steels.

Customers have reported they were amazed at the easy-start up and operating of Wilmington's 24 station demonstration wheel at speeds up 240 BPM. Bottles literally fall out of the molds on their own and because Wilmington Machinery developed the technique to blow 100 percent of the entire parison, bottles and flash never stick together. This process works as well for polypropylene, including multilayer, as it does for HDPE.

CNC Machine Tool

Accura Technics, LLC announces the successful launch of their MicroTol(TM) product line. The first machine is now in production at a precision optics manufacturer near Rochester, New York. With other applications in bearings, aerospace and automotive industries, the MicroTol(TM) is a versatile CNC machine tool adaptable to turning as well as grinding.

The lead-off machine is tooled for grinding spheres and aspheres in BK7 optical glass. A cross-axis approach is used with the axis of the work spindle horizontal, and the axis of the wheel spindle vertical. The workpiece is routed around the periphery of the grinding wheel by X and Z-axis interpolation to produce either a spherical or an aspherical shape. Spherical shapes can be programmed as a single parameter - radius. Aspherical shapes, such as paraboloids, can be programmed as a point table or with a parametric equation. Tool radius compensation features are used to adjust for wheel diameter.

"Optical components require tight tolerances while maintaining rapid throughput," said Patrick Hurst, president of Accura Technics. "The MicroTol(TM) can generate excellent geometry and surface finish while minimizing the grinding time prior to polishing operations."

The work area consists of a hydraulic chuck supported by Accura(TM)'s proprietary hydrostatic work spindle. Hydrostatic bearings provide added damping and robustness not typically found in work spindle designs. The X and Z-axis slide system is supported by hydrostatic slide bearings and driven by high performance linear motors with glass scale feedback. The 20,000 RPM air bearing wheel spindle is rigidly mounted to the machine base on a micro-adjustable column. The grinding operation is performed with a metal bond diamond wheel.

The MicroTol(TM) has a large, configurable work area that is totally enclosed for coolant containment. Standard X-axis travel is 8" (200 mm). Standard Z-axis travel is 4" (100 mm). Rough and finish wheel spindles on a rotary table can be added for grinding small optics and molds. Expanded capabilities include match grinding and match turning for sub-micron fits. The machine can be fully automated with robot loader and conveyors. Accura Technics is a certified Fanuc Robotics integrator.

Accura Technics' other products include the 1210G vertical axis, multi-surface grinder; and a compact cylindrical OD grinder.

CNC Honing System includes integrated air gaging system

SV-1005 series machines capable of accuracy to 0.25µm for hole diameters
3-65 mm. Ideal for low-cost, high-Cpk production of hydraulic valves/bodies, small engines, fuel injectors, gears, gun barrels and compressor parts.

Sunnen's SV-1005 series vertical CNC honing system is now available with an integrated air gaging system to provide closed-loop control of tool size, along with downloadable SPC data. Matched with Sunnen's diamond-plated CGT Krossgrinding® tools or MMT TurboHone® multi-stone mandrel, the air-gage-equipped machine can automatically control hole size to accuracies of 0.25µm (0.000001") without operator intervention, working in a size range of 3 65 mm (0.120-2.56") diameter. It is ideal for automated, high-Cpk production of small engines, hydraulic valves/bodies, fuel injectors, gears, compressor parts, turbocharger housings and gun barrels, in medium and high volumes.

According to Dolph Schallenberg, sales manager for Sunnen Products Company, by combining the new air gaging system with the machine's patent-pending tool-feed control, the SV-1005 eliminates the need for an experienced honing operator to tweak the process. The new Etamic air gaging system controls bore diameter and geometry by taking post-process measurements of the parts while they are still fixtured on the machine's rotary table. Feedback from air gage provides the highest possible accuracy for tool-feed control.

The SV-1005 matches an ultra-precise tool feed system with CNC control to allow any CNC-experienced machinist to master honing quickly. Setup is simple with a 3-axis hand wheel for fine tuning the tool feed and the servo-controlled stroke system and rotary-table. The control includes several features that put honing expertise at the fingertips of novices, such as a switchable autocorrect feature for bore shape. Using measurements from the air-gage system, it allows the operator to select from a library of "problem" bore images (taper, barrel, etc.) to match to the part on the machine. The servo-controlled stroke system ensures a consistent crosshatch pattern and can dwell in any part of the bore, end-to-end, selectively removing stock for ultra-precise straightness and roundness.

The vertical design of the SV-1005 conserves shop floor space, requiring just 2400 x 2300 x 2700 mm WxDxH (95 x 91 x 107 in.). A cast polymer base and cast-iron column provide enhance vibration damping for precision honing, while removable stainless steel side doors facilitate integration with automatic part loading systems. The high-torque, belt-driven spindle is rated at 7.5 kW (10 hp) to cover a wide range of sizing and finishing work using Sunnen's MMT TurboHone® multi-stone mandrels, TC precision mandrels, or CGT Krossgrinding tools.
